Plastic injection molding is often thought to be a hard process which is a wrong notion of the people.
Plastic injection molding is often thought to be a hard process which is a wrong notion of the people. A variety of parts are manufactured using Injection molding process which varies from the smallest component to an entire body component of a car. 

The machinery involved in plastic injection molding is costlier and very sensitive and complex equipment. These machines are called as injection molding machines. The machines used are also heavy and some even weigh upto tons of kilogram. But only when these kind of machines are used the final product turns out to be a quality product. This is so because the plastics are fed into these machines and they are heated until they become fluid. This shows that the machines should withstand high temperature and hence the need for a complex equipment. 

Plastic materials used for the injection moulding process are thermoplastics or thermosetting plastics. Both the thermoplastic and thermosetting plastics are polymers. Some widely used thermoplastics are nylon, polyethylene, and polystyrene while bakelite, vulcanized rubber are the widely used thermosetting plastic. Sometimes a polymer with a very high elasticity is also used. Such a polymer is called elastomer.

The plastic takes the shape of the cavity or the mold used and get solidified or settled in it. After being solidified it is ejected out After some time molded material is ejected out from the cavity. The same cavity can be used to make any number of molds. The mold is of any desired shape.

The injection molding machine has two components namely the injection unit, the mold and the clamping unit. One should not forget that the process involved in plastic injection molding is not as tough as the size of the machinery. It is a very simple and a systematic process. Initially the injection molding process starts with the injection of the plastic resins or polymers into the injection barrel. The resins are heated to melting point and now the fluid is poured into the mold which is of the desired shape needed. The mold has two components namely the injection mold and the ejector mold. The melted plastic resin in poured into the mold using a sprue the injection mold. And the ejector mold helps in ejecting the plastic part after it is solidified in the mold without any damage using ejecting pins.

The next step is the application of hudraulic or mechanical pressure. This is done in order to allow the trapped air in the mold to escape. This is called the dwelling process. After the pressure is applied the air cavities move to one corner of the mold. Then the fluid is allowed to solidify and the mold is cooled. Finally the solidified plastic part is ejected from the mold either manually or automatically. 

After the cooling process there is often change in the mechanical that is both physical and chemical properties of the plastic part. The thickness of the mold is one of the important design considerations of the injection molding process. Usually a mold with an uniform wall thickness is preferred. Thus it reduces the change in mechanical properties of the plastic part.

Blow Molding


Blow molding is a molding process in which air pressure is used to inflate soft plastic into a mold cavity. It is an important industrial process for making one-piece hollow plastic parts with thin walls, such as bottles and similar containers. Since many of these items are used for consumer beverages for mass markets, production is typically organized for very high quantities. The technology is borrowed from the glass industry with which plastics compete in the disposable or recyclable bottle market.
Blow molding is accomplished in two steps: 
(1) fabrication of a starting tube of molten plastic, called a parison (same as in glass-blowing); and
 (2) inflation of the tube to the desired final shape. Forming the parison is accomplished by either of two processes: extrusion or injection molding.
Extrusion Blow Molding. This form of blow molding consists of the cycle illustrated below. In most cases, the process is organized as a very high production operation for making plastic bottles. The sequence is automated and usually integrated with downstream operations such as bottle filling and labeling. It is usually a requirement that the blown container be rigid, and rigidity depends on wall thickness among other factors.
Extrusion blow molding: (1) extrusion of parison; (2) parison is pinches at the top and sealed at the bottom around a metal blow pin as the two halves of the mold come together; (3) the tube is inflated so that it takes the shape of the mold cavity; and (4) mold is opened to remove the solidified part.
Injection Blow Molding. In this process, the starting parison is injection molded rather than extruded. A simplified sequence is outlined in below. Compared to its extrusion-based competitor, the injection blow-molding process has a lower production rate, which explains why it is less widely used.
Injection blow molding: (1) parison is injection molded around a blowing rod; (2) injection mold is opened and parison is transferred to a blow mold; (3) soft polymer is inflated to conform to a blow mold; and (4) blow mold is opened and blown product is removed.
In a variation of injection blow molding, called stretch blow molding (see below), the blowing rod extends downward into the injection molded parison during step 2, thus stretching the soft plastic and creating a more favorable stressing of the polymer than conventional injection blow molding or extrusion blow molding. The resulting structure is more rigid, with higher transparency and better impact resistance. The most widely used material for stretch blow molding is polyethylene terephthalate (PET), a polyester that has very low permeability and is strengthened by the stretch-blow-molding process. The combination of properties makes it ideal as a container for carbonated beverages.
Stretch blow molding: (1) injection molding of the parison; (2) stretching; and (3) blowing.
Materials and Products. Blow molding is limited to thermoplastics. Polyethylene is the polymer most commonly used for blow molding; in particular, high density and high molecular weight polyethylene (HDPE and HMWPE). In comparing their properties with those of low density PE given the requirement for stiffness in the final product, it is more economical to use these more expensive materials because the container walls can be made thinner. Other blow moldings are made of polypropylene (PP), polyvinylchloride (PVC), and polyethylene terephthalate.
Disposable containers for packaging liquid consumer goods constitute the major share of products made by blow molding; but they are not the only products. Other items include large shipping drums (55 gallon) for liquids and powders, large storage tanks (2000 gallon), automotive gasoline tanks, toys, and hulls for sail boards and small boats. In the latter case, two boat hulls are made in a single blow molding and subsequently cut into two open hulls.

Rotational Molding


Rotational molding uses gravity inside a rotating mold to achieve a hollow form. Also called rotomolding, it is an alternative to blow molding for making large, hollow shapes. It is used principally for thermoplastic polymers, but applications for thermosets and elastomers are becoming more common. Rotomolding tends to favor more complex external geometries, larger parts, and lower production quantities than blow molding. The process consists of the following steps: (1) A predetermined amount of polymer powder is loaded into the cavity of a split mold. (2) The mold is then heated and simultaneously rotated on two perpendicular axes, so that the powder impinges on all internal surfaces of the mold, gradually forming a fused layer of uniform thickness. (3) While still rotating, the mold is cooled so that the plastic skin solidifies. (4) The mold is opened, and the part is unloaded. Rotational speeds used in the process are relatively slow. It is gravity, not centrifugal force, that causes uniform coating of the mold surfaces.
Molds in rotational molding are simple and inexpensive compared to injection molding or blow molding, but the production cycle is much longer, lasting perhaps ten minutes or more. To balance these advantages and disadvantages in production, rotational molding is often performed on a multicavity indexing machine, such as the three-station machine shown below The machine is designed so that three molds are indexed in sequence through three workstations. Thus, all three molds are working simultaneously. The first workstation is an unload-load station where the finished part is unloaded from the mold, and the powder for the next part is loaded into the cavity. The second station consists of a heating chamber where hot-air convection heats the mold while it is simultaneously rotated. Temperatures inside the chamber are around 3750C(7000F), depending on the polymer and the item being molded. The third station cools the mold, using forced cold air or water spray, to cool and solidify the plastic molding inside.
Rotational molding cycle performed on a three-station indexing machine: (1) unload-load station; (2) heat and rotate mold; (3) cool the mold.
A fascinating variety of articles are made by rotational molding. The list includes hollow toys such as hobby horses and playing balls; boat and canoe hulls, sandboxes, small swimming pools; buoys and other flotation devices; truck body parts, automotive dashboards, fuel tanks; luggage pieces, furniture, garbage cans; fashion mannequins; large industrial barrels, containers, and storage tanks; portable outhouses, and septic tanks. The most popular molding material is polyethylene, especially HDPE. Other plastics include polypropylene, ABS, and high-impact polystyrene.

There are many process techniques  of polymerisations but as a conclusion we can say there are 4 main types of  process polymerising

In actual practice there are many different techniques  used to carry out polymerization reactions.
                                                   
                                                   However, most involve one of four  
general methods of polymerization: The 
polymerization of the monomer or reactants in 
bulk, in solution, in suspension, and in emulsion 
forms. The bulk and solution methods are 
used for the formation of both addition and 
condensation type polymers, whereas suspension 
and emulsion techniques are used largely 
for addition polymerizations.                                                                     

                                                                     
1.Bulk Polymerization. This type of polymerization 
involves the reaction of monomers 
or reactants among themselves without placing 
Catalyst activated bond opening (ethylene 
polymerization)

them in some form of extraneous media such 
as is done in the other types of polymerizations.
                                                                    
Two types of behavior are observed in bulk
 polymerizations. 
               first  The polymer is    
soluble in the monomer during all stages of the
 polymerization, and a monomer-soluble initiator  
is used. As polymerization progresses, viscosity 
increases significantly, and chain growth 
takes place in the monomer or polymers dissolved
 in the monomer until all of the monomer 
is consumed.

            In the second case  The polymer is insoluble
 in the monomer system. In such systems, the po
lymerization is believed to occur within the
 growing polymer chains because very high molecular 
weights are formed even though the 
polymer chain drops out of the monomer solution

2.Solution Polymerization. Solution polymerization is similar to bulk polymerization except
that the solvent for the forming polymer in bulk polymerization is the monomer, whereas the solvent in solution polymerization is usually a chemically inert medium. The solvents used may be complete, partial, or non solvents for the growing polymer chain. When the monomer and the polymer are both
soluble in the solvent, initiation and propagation of the growing polymer chains take place
in the oil or organic phase. Because of the mass action law, rates of polymerization in solvents
are slower than in bulk polymerizations, and the molecular weight of the polymers formed
is decreased.



          
3. Suspension Polymerization. Often called  “pearl” polymerization,"pearl” polymerization, this technique normally is used only for catalyst-initiated or free radical addition polymerizations. The monomer is mechanically dispersed in a liquid, usually water, which is a non solvent for the monomer
as well as for all sizes of polymer molecules  that form during the reaction.


4.Emulsion Polymerization. This is a technique in which addition polymerizations are camed out in a water medium containing an emulsifier (a soap) and a water-soluble initiator. It is used because emulsion polymerization is much more rapid than bulk or solution ipe, and reaction conditions provides additionalcontrols over the reaction. Polymerization techniques can have a significant
effect on the number, size, and characteristics of the polymer molecules formed and thus
will have a significant effect on the properties of the polymer. Thus, batches of a polymer
such as polystyrene, which can be made by any of the four polymerization techniques described
above, will differ, depending on which type of polymerization method was used to
make the material.

Plastic molding and plastic resin basic " Polymer Chemistry"

Hi,
      As today its the first day ,I will be explaining  just the basics of "Plastics" As its a wide term and sky is the limit for plastics , there an endless number of resin and granual bases but we will get familier with the basics ,so Today will provide  a basic review of polymer chemistry, with emphasis on the distinctions between various structures and  their influence on the Engineering of Plastics

                                                                                                                                                                    The "Chemistry of  Polymer "      The chemical structure and the nature of plastics materials have a significant relationship not only to the properties of the "Plastic" but to the ways in which it can be processed, designed,or otherwise translated into an end-product.


                                                                   Basically, all polymers are formed by the creation of chemical linkages between relatively small molecules monomers to form very large molecules or polymers; the same idea as connecting  boxes  on a train track to form a train,the boxes being monomers and the train a polymer. Like boxes, the molecules must have the ability to be coupled at either end .
                                                                                         Actually, in polymer formation, the process is more like forming many, many trains in a rail road yard simultaneously from the boxes  available in the yard in a competitive fashion,so that the switching engine that moved the fastest would form the longest train while the slowest switching engine would form the shortest train, due to depletion of the available rolling stock by the concurrent train-forming process ,The train-forming process of polymerization comes to a stowhen factors prevent any additional boxcars from beingadded to any of the trains being assembled.Thus, we ultimately end up with trains having a variety of lengths, yet all composed of the same kinds of boxes. The rail road analogy described above is basically what happens in an “addition” type of polymerization.

                                                                 The above process is characterized by the simple combination of molecules without the generation of any by- products formed as a result of the combination. The molecules that combine do not decompose to produce fission products which then remain as part of the reaction debris or need to be removed from the reaction to either allow it to continue the molecule- building process or to ensure the formation of a pure polymer


                    In reality the addition-type process can occur in several ways
First  way simply involves the external chemical activation of molecules that causes them to start combining with each other in a chain-reaction-type fashion (by the bonding of atoms directly within the reacting molecule).

second Another way for an addition polymerization to occur is through a rearrangement ofatoms within both reacting molecules, but still without the net loss of any atoms from the polymer molecule



  third way for addition polymerization to occur is for a molecule composed of a ring of atoms to open up and connect with other ring-type molecules being opened up under the influence of the proper catalytic activators, once again with no net loss of any atoms from the polymer structure




fourth In another type of polymerization reaction, which has been called “condensation” poly-merization, the chemical union of two molecules can be achieved only by the splitting out of a molecule (usually small) formed by the atoms, which must be removed from the two molecules being joined to allow the couplingprocess or polymerization to continue. This is the type of polymerization involved in the formation of some nylons, phenolics, amino resins, and polyester pre-polymers.



There is yet another method by which polymers  
may be formed, but it is in reality simply 
a sequential combination of the previous two
processes. Such a process is used in the formation
of plastics such as the polyesters and      
the polyurethanes.
